I am replacing my TRE's on my 78 CJ5. bought the upgraded drag and tie rod from Rusty's. (Was just a little more than buying just new ball joints.)

However it hits the diff cover; I'm now looking for an offset TRE that will fit a stock D30 knuckle. All I can find is GM 1 ton and a few TJ offset TRE. Anyone know of a source if they exist?

Try parts mike I think they have off set tre’s

I reamed my D30 knuckles to fit bigger TREs. Any reason you don't want to do that?
How much material would be left? But then the cost of reamer plus new joints.
I dont need 1 ton joints, I only mildly wheel it. Never bent or broke anything.

You are going to be plenty safe. I think if you measure the smallest diameter on the taper of the 1ton TRE it is 5/8 inch. Only if you go over the knuckle do you knock out some more material but I did that for years with no problems.
